Two very different roofing markets, six miles apart

It is worth being precise about the geography, because a lot of published material is not. The Daventry International Rail Freight Terminal sits roughly six miles north of Daventry town, at the junctions between the M1, the A5 and the A428, about four miles east of Rugby, with a rail connection off the Northampton loop of the West Coast Main Line. The Royal Oak industrial area and the smaller estates around Daventry hold conventional light-industrial and trade units — thousands of square metres rather than tens of thousands, single-occupier rather than institutional, and owned or leased by businesses who will feel a roof bill directly.

We work in both, but the advice differs completely. On a big shed the questions are institutional: dilapidations, guarantee assignment and how a phased programme fits a distribution operation running seven days. On a town unit the question is usually simply whether this roof has another five years in it or not.

Big-shed roofs: what actually goes wrong

A modern distribution roof is a very large area of profiled metal on long spans, and it fails in a predictable pattern that has almost nothing to do with the field of the sheet. The internal valley gutters silt and back up. The fastener washers harden and crack under UV and thermal cycling. The cut edges corrode along the eaves laps. The rooflights — which on a shed of this scale are a substantial proportion of the roof area, because they are daylighting a building with no windows — yellow, craze and become a fragility risk long before the sheet does.

Scale changes the economics of all of that. On a 20,000 m² roof, a systematic fastener replacement is a major programme rather than a repair, and the decision between targeted work and a full cold-applied coating turns on how widespread the sample assessment shows the failure to be. Thermal movement over runs of that length is also measured in tens of millimetres, so any detail that does not accommodate it will work loose eventually.

Wind uplift deserves specific attention on this corridor. These are large, exposed roofs on open ground beside a motorway junction, and suction at the perimeter and corner zones is several times higher than in the middle of the field. A zoned fixing schedule from a calculation to BS EN 1991-1-4 is not optional at this scale.

Solar-readiness is a live question on this corridor

Large logistics roofs beside a motorway junction are the most obvious rooftop solar candidates in the country, and on this corridor the question comes up on almost every survey. The number that matters is load: a ballasted, penetration-free array typically imposes somewhere around 15–25 kg/m², rising towards 30 kg/m² in exposed positions where more ballast is needed to resist uplift. Whether the frame and purlins will take that is a structural question for an engineer, not for a roofer.

The sequencing point is the one that costs money when it is missed. Mounting an array on a covering with eight years left commits you to lifting and reinstating the whole array to re-roof underneath it. If the roof is anywhere near the end of its life, do the roof first and specify it knowing what it will carry — the fixing pattern, the ballast distribution and the walkway provision all change. Building control and the council's net zero position

West Northamptonshire Council is the unitary planning and building control authority. Its climate position changed in 2025 and it is worth stating accurately: the council previously held a net zero target of 2030 for its own operations and 2045 for residents and businesses across the area, and in July 2025 its cabinet voted to revoke both. Proposals still quoting those dates are working from superseded information.

The requirement that does govern a re-roof is national. Renovating more than 50% of the roof surface, or more than 25% of the whole building envelope, makes the roof a controlled thermal element requiring upgrade to around 0.18 W/m²K, demonstrated by calculation for the actual build-up. On a shed of any size that is a significant insulation depth, and it interacts directly with any over-sheeting proposal because the spacer height has to accommodate it.

The line most often missing from a big-shed quotation is the rooflights. On a daylighting-dependent distribution building they are a real proportion of the roof area and they degrade faster than the sheet, so a proposal that renews the metal and leaves twenty-year-old GRP in place has replaced the durable part and kept the part that fails.
